Engineering Process

Custom Build Process in Detail

Every custom IBC project follows our structured engineering process to ensure the final product meets your exact specifications, safety requirements, and budget.

1

Application Discovery

Our engineering team conducts a thorough discovery session to understand your application. We discuss the product you are storing or transporting (chemical composition, viscosity, temperature, reactivity), the operating environment (indoor, outdoor, temperature extremes), the workflow (filling method, dispensing method, transfer frequency), and any regulatory requirements (FDA, DOT, EPA, cGMP). This conversation typically takes 30-60 minutes and forms the foundation of the entire design.

2

Chemical & Material Compatibility Analysis

Before selecting any components, we perform a thorough compatibility analysis between your product and all proposed materials. We reference chemical resistance charts for HDPE, polypropylene, stainless steel, PVDF, EPDM, Viton, and other materials to ensure every component in contact with your product is chemically compatible. This prevents degradation, contamination, and safety failures. For unusual chemistries, we can perform accelerated aging tests to verify long-term compatibility.

3

Design Specification & Drawing

Our team produces a detailed specification document that lists every component, material, dimension, and performance requirement for your custom IBC configuration. For complex builds, we provide annotated drawings showing the placement of valves, ports, fittings, and accessories. The specification is reviewed with you for approval before any fabrication begins. Changes can be made at this stage at no cost.

4

Component Sourcing & Quality Verification

All components (valves, fittings, gaskets, heating elements, mixers, sensors) are sourced from vetted suppliers with documented quality certifications. We maintain relationships with over 50 specialty component manufacturers to ensure we can source exactly the right parts for any application. Every component is inspected upon receipt and verified against the specification before assembly begins.

5

Assembly & Fabrication

Skilled technicians assemble your custom IBC according to the approved specification. Modifications to the HDPE bottle (drilling ports, installing fittings) are performed using specialized tools designed to create clean, sealed penetrations. Cage modifications (brackets, mounting points) are welded and finished to prevent corrosion. Heating jackets, insulation, and electronic components are installed with proper weatherproofing and electrical safety measures.

6

Testing & Quality Assurance

Every custom IBC undergoes comprehensive testing before shipment. Leak testing verifies all seals and penetrations under pressure. Valve function testing confirms proper operation of all dispensing and filling ports. Electrical testing (for heated or motorized units) verifies safe operation and thermostat accuracy. A final visual and dimensional inspection confirms compliance with the approved specification. Test results are documented and included with delivery.

7

Documentation & Ongoing Support

Your custom IBC ships with complete documentation including the specification sheet, assembly drawings, component list with part numbers for reordering, test results, operating instructions, and maintenance guidelines. We maintain a record of every custom build so replacement parts and reconfiguration services are available for the life of the product. Our team is available for technical support whenever you need it.

Pricing Guide

Custom Solution Cost Factors

Custom IBC pricing depends on the complexity of modifications, component costs, and whether the build uses a new or reconditioned base tank. Here are the factors that determine your investment.

Base Tank Selection

Custom builds can start from a new IBC tote or a reconditioned one. Reconditioned base tanks cost 50-70% less than new and perform identically for most applications. We recommend reconditioned bases whenever the application allows, saving you money and supporting sustainability. New base tanks are recommended for pharmaceutical, certain food-grade, and ultra-clean applications.

New base tank: $200-$350 | Reconditioned base: $75-$180

Valve & Fitting Modifications

Simple valve swaps (butterfly to ball valve, size change) are the most affordable modifications. More complex configurations involving multiple ports, specialized materials (316L stainless, PVDF), or custom sizing increase costs proportionally. Quick-disconnect and cam-lock fittings are moderately priced. Sanitary tri-clamp fittings for food and pharma carry a premium.

Simple valve swap: $25-$60 | Multi-port configuration: $75-$200 | Sanitary fittings: $100-$300

Heating Systems

Electric heating jackets range from basic models with simple on/off thermostats to advanced systems with digital PID controllers, insulation wraps, and multiple heating zones. Power requirements and maximum temperature rating affect pricing. Installation includes wiring, thermostat mounting, and weatherproofing.

Basic heating jacket: $250-$450 | Advanced PID-controlled system: $500-$900 | Insulation wrap add-on: $75-$150

Mixing & Agitation Systems

Mixer pricing depends on the motor type (electric or pneumatic), power rating, impeller design, and mounting configuration. Small electric mixers for low-viscosity blending are the most affordable. High-shear mixers and heavy-duty pneumatic motors for viscous products carry higher costs. Variable speed controllers add to the price but provide critical process control.

Basic electric mixer: $300-$600 | Pneumatic mixer: $500-$900 | High-shear system: $800-$1,500

Instrumentation & Sensors

Level sensors, temperature probes, pressure gauges, and flow meters can be integrated into custom IBC builds. Basic analog instruments are affordable, while digital sensors with data logging and remote monitoring capabilities cost more. Integration with your existing plant control systems (PLC, SCADA) requires additional engineering.

Basic sensors: $50-$150 each | Digital with logging: $150-$400 each | PLC integration: Custom quote

Quantity & Repeat Orders

First-article engineering costs (design, specification, prototyping) are amortized over the order. Larger initial orders and repeat orders cost significantly less per unit because the engineering work is done once and production becomes more efficient. Volume discounts on components also reduce costs for larger orders.

Prototype/single unit: Highest per-unit cost | 5-10 units: 15-20% less | 10+ units: 20-30% less | Repeat orders: Engineering cost eliminated

Custom Solution Success Stories

We needed IBC totes with integrated heating jackets and bottom-mount agitators for our wax blending operation. The product solidifies at room temperature so maintaining 140F and constant agitation is critical. IBC Recycle Services designed a system that works perfectly, all built on reconditioned base tanks at half the cost of the commercial alternatives we were evaluating.

Howard Briggs

Process Engineer

American Wax Products, Louisville, KY

Our pharmaceutical production line required IBC totes with 316L stainless steel tri-clamp fittings, PTFE gaskets, and full batch traceability documentation. The IBC Recycle Services team understood cGMP requirements without us having to explain every detail. They delivered 20 units that passed our qualification protocol on the first attempt.

Dr. Priya Sharma

Director of Manufacturing

MidSouth Pharma LLC, Nashville, TN

We run a mobile fertilizer blending operation and needed IBC totes with wide-mouth openings, heavy-duty cam-lock discharge fittings, and reinforced cage frames for rough field handling. IBC Recycle Services built us 15 custom units that have been running hard for two seasons with zero issues. Built like tanks, literally.

Dale McKinnon

Owner

McKinnon Ag Services, Paducah, KY

We needed a cost-effective mixing solution for our small-batch cleaning chemical production. Buying commercial mixing tanks was going to cost us $3,000-$5,000 each. IBC Recycle Services built us 8 custom IBC totes with top-mount electric mixers and calibrated dispensing valves for under $700 each. Same result at one-fifth the cost.

Teresa Morales

Production Manager

CleanPro Solutions, Cincinnati, OH

The level sensor integration they did for our bulk storage operation was brilliant. We have 24 IBC totes in a tank farm configuration, each with an ultrasonic level sensor connected to our SCADA system. Real-time inventory visibility across all containers without manual checking. The engineering team at IBC Recycle Services handled the entire integration.

Gregory Shaw

Reconditioned Base Tanks: Same Performance, Lower Impact

The HDPE bottle in an IBC tote is engineered for a service life of 5-8 years under normal conditions. Most containers are discarded after a single use when they could serve for many more years with proper cleaning and maintenance. By building custom solutions on reconditioned base tanks, we give these containers a second purpose while avoiding the environmental costs of manufacturing new ones.

The performance characteristics of a properly reconditioned IBC tote — chemical resistance, structural strength, UV stability, and temperature tolerance — are functionally identical to a new container. The modifications we make (valves, fittings, heating, mixing) perform the same regardless of whether the base tank is new or reconditioned. For most applications, there is simply no reason to use a new base tank.

Custom Modifications That Extend Service Life

Proper customization actually extends the useful service life of an IBC tote. UV-protective insulation jackets prevent sun degradation for outdoor applications. Chemical-resistant valve upgrades prevent corrosion failures. Reinforced cage frames withstand rough handling environments that would damage standard cages.

By investing in the right modifications upfront, businesses avoid premature container failures and the waste associated with frequent replacement. A custom-configured IBC tote with proper modifications can serve 5-8 times longer than a standard off-the-shelf container used in a demanding application without adequate protection. That means fewer containers manufactured, fewer containers disposed of, and significantly less environmental impact over the lifetime of your operation.

Myth vs. Fact

Custom IBC Misconceptions

Myth

Custom IBC solutions are only for large enterprises with big budgets.

Fact

We build custom IBC solutions for businesses of all sizes, from single-unit prototypes for startups to hundred-unit production runs for large manufacturers. A simple custom valve configuration can cost as little as $25 over the base tank price. Even complex builds with heating and mixing systems are typically 60-80% less expensive than commercial process tanks.

Myth

It takes months to get a custom-built IBC tote.

Fact

Simple modifications ship in 5-7 business days. Even complex builds with heating systems and instrumentation are typically completed in 15-25 business days. Our in-house inventory of components and base tanks, combined with established supplier relationships, keeps lead times short. Rush service is available for urgent projects.

Myth

Custom modifications void the structural integrity or certification of the IBC tote.

Fact

Our modifications are engineered to maintain or improve the structural integrity of the container. All penetrations are properly sealed and reinforced. Modifications that affect UN/DOT certification are documented, and we can recertify containers as needed. We never make modifications that compromise the safety or regulatory compliance of the container.

Myth

You need to provide detailed engineering specifications to get a custom IBC built.

Fact

You do not need any engineering background. Simply describe your application, what product you are storing, and how you plan to use the container. Our engineering team handles all the technical details: material selection, component specification, compatibility analysis, and design. We translate your operational needs into engineering solutions.

Myth

Custom IBC totes cannot be cleaned or reconditioned for reuse like standard totes.

Fact

Most custom modifications are designed to be reusable through multiple cleaning and reconditioning cycles. Valves, fittings, and ports are installed with removable seals for easy cleaning access. Heating jackets and insulation are designed to be removed during cleaning and reinstalled afterward. When components wear out, they can be replaced individually without discarding the entire assembly.

Myth

Off-the-shelf process tanks are always a better choice than custom IBC solutions.

Fact

IBC totes have a significant advantage over dedicated process tanks: they are portable, stackable, fork-liftable, and use a standardized footprint that integrates with existing warehouse infrastructure. Custom IBC solutions bring process-tank capabilities (heating, mixing, sensing) to the IBC form factor at a fraction of the cost. For applications up to 330 gallons, a custom IBC is often the most practical and affordable solution.

FAQ

Custom Solutions FAQ

What is the minimum order for custom IBC builds?

There is no minimum order. We build single custom units for prototyping and testing, as well as large production runs. However, the per-unit cost is highest for single units due to the engineering time involved. Orders of 5 or more units benefit from amortized engineering costs, and orders of 10+ units see the best per-unit pricing. If you are evaluating a custom solution, we recommend starting with a single prototype unit to verify the design before committing to a larger order.

Can you modify IBC totes that I already own?

Yes. You can ship your existing IBC totes to our facility and we will modify them to your specifications. We inspect each container upon arrival to ensure it is structurally suitable for modification. Containers that are too damaged or degraded for safe modification will be identified before work begins, and we will recommend a reconditioned or new base tank instead. Modifying your own containers can save on the base tank cost if they are in good condition.

Do custom modifications come with a warranty?

Yes. All custom modifications carry a 1-year warranty against defects in materials and workmanship. This covers valves, fittings, seals, heating elements, mixer motors, and all other installed components. The base tank carries a 90-day warranty against structural defects. Warranty claims are handled promptly — we repair or replace defective components at no charge, including shipping costs for sending replacement parts or bringing the unit to our facility for service.

Can you build custom IBC solutions that meet FDA or cGMP requirements?

Absolutely. We regularly build custom IBC configurations for food-grade (FDA 21 CFR compliant) and pharmaceutical (cGMP) applications. This includes using only FDA-approved contact materials, sanitary fittings (tri-clamp), 316L stainless steel components, PTFE gaskets, and documented cleaning and assembly protocols. We provide full material certificates, assembly documentation, and test results that satisfy FDA and cGMP audit requirements.

What if I do not know exactly what I need?

That is perfectly fine and actually very common. Most of our custom projects start with a conversation about the problem you are trying to solve, not a technical specification. Tell us about your product, your process, and what challenges you are facing. Our engineering team will ask the right questions and propose a solution based on their experience with similar applications. The consultation is free with no obligation.

Can you replicate a custom configuration from another manufacturer?

Yes. If you have an existing custom IBC configuration from another supplier and need more units, send us a sample or detailed photos and specifications. We can reverse-engineer the configuration and produce compatible units. This is common for businesses that need to replace or expand a fleet of custom containers when the original supplier is no longer available or competitive. We can often improve on the original design based on your operational feedback.

Do you offer on-site installation or commissioning?

Yes. For complex builds involving heating systems, mixing equipment, or instrumentation, we offer on-site installation and commissioning services within our primary service area (approximately 500 miles from Louisville, KY). Our technicians will deliver, install, connect, test, and verify the operation of your custom IBC system at your facility. We also provide operator training as part of the commissioning process. On-site services are quoted based on travel distance and the scope of work.

Need Something Custom?

Tell us about your application and we'll design a solution. No project is too small or too complex. Free consultations for all custom inquiries.
